Fatigue Evaluation of Multi-Degree of Freedom, Frequency Domain, Stochastic, Truck Road Load Models

Abstract A number of semi-deterministic and stochastic formulations of multi-degree of freedom, frequency domain load models for heavy truck chassis are proposed and evaluated. The semi-deterministic models aim at reproducing the damage of a specific vehicle, while the stochastic ones aim to describe a collection of vehicle loads. The stochastic models are divided into two groups: Monte Carlo based and models based on single spectrum matrices. In both cases, the objective is to provide a load model that may be used to produce a design with a certain probability of survival. The goodness of the models is evaluated through a comparison of their damage outcomes with the corresponding damages of a set of time domain loads. This original time domain load set consists of chassis accelerations collected from seven physical trucks.

Electrifying Long-Haul Freight—Part I: Review of Drag, Rolling Resistance, and Weight Reduction Potential

Abstract Electric heavy-duty tractor-trailers (EHDTT) offer an important option to reduce greenhouse gases (GHG) for the transportation sector. However, to increase the range of the EHDTT, this effort investigates critical vehicle design features that demonstrate a gain in overall freight efficiency of the vehicle. Specifically, factors affecting aerodynamics, rolling resistance, and gross vehicle weight are essential to arrive at practical input parameters for a comprehensive numerical model of the EHDTT, developed by the authors in a subsequent paper. For example, drag reduction devices like skirts, deturbulators, vortex generators, covers, and other commercially available apparatuses result in an aggregated coefficient of drag of 0.367. Furthermore, a mixed utilization of single-wide tires and dual tires allows for an optimized trade-off between low rolling resistance tires, traction, and durability.

Empirical Investigation on the Effects of Rolling Resistance and Weight on Fuel Economy of Medium-Duty Trucks

Abstract Vehicle rolling resistance and weight are two of the factors that affect fuel economy. The vehicle tire rolling resistance has a more significant influence than aerodynamics drags on fuel economy at lower vehicle speeds, particularly true for medium- and heavy-duty trucks. Less vehicle weight reduces inertia loads, uphill grade resistance, and rolling resistance. The influence of weight on the fuel economy can be considerable particularly in light- to medium-duty truck classes because the weight makes up a larger portion of gross vehicle weight. This article presents an empirical investigation and a numerical analysis of the influences of rolling resistance and weight on the fuel economy of medium-duty trucks. The experimental tests include various tires and payloads applied on a total of 21vehicle configurations over three road profiles. These tests are used to assess the sensitivity of rolling resistance and weight to the vehicle fuel economy.

Development of a Standard Testing Method for Vehicle Cabin Air Quality Index

Abstract Vehicle cabin air quality depends on various parameters such as number of passengers, fan speed, and vehicle speed. In addition to controlling the temperature inside the vehicle, HVAC control system has evolved to improve cabin air quality as well. However, there is no standard test method to ensure reliable and repeatable comparison among different cars. The current study defined Cabin Air Quality Index (CAQI) and proposed a test method to determine CAQI. CAQIparticles showed dependence on the choice of metrics among particle number (PN), particle surface area (PS), and particle mass (PM). CAQIparticles is less than 1 while CAQICO2 is larger than 1. The proposed test method is promising but needs further improvement for smaller coefficient of variations (COVs).

A Technique of Estimating Particulate Matter Emission in Non-Road Engine Transient Cycle

Abstract Particulates are a major source of emission from diesel engine. They consist of particles of carbon, sulfates, oil, fuel, and water. These constituents are measured by filtering a sample diluted in a partial- or full-flow tunnel and weighing them. It is a general trend for measuring particulate matter (PM) on cycle basis. But 1-D simulation needs complete PM 3-D contour map considering all engine operating region. It is very tedious work for generating PM on each steady-state point on engine test bed. Hence, Filter smoke meter or opacimeter measurements can be used for estimating PM. Filter smoke meters measured the light reflected from a filter paper through which a known volume of exhaust gas was passed. Opacity meters measure light absorbed by a standard column of exhaust. Both equipments measure visible black smoke comparatively at lower expenditure cost. They are designed to control measurement noise, resolution and repeatability with acceptable accuracy level.

Implementation and Optimization of a Variable-Speed Coolant Pump in a Powertrain Cooling System

Abstract This study investigates methods to precisely control a coolant pump in an internal combustion engine. The goal of this research is to minimize power consumption while still meeting optimal performance, reliability and durability requirements for an engine at all engine-operating conditions. This investigation achieves reduced fuel consumption, reduced emissions, and improved powertrain performance. Secondary impacts include cleaner air for the earth, reduced operating costs for the owner, and compliance with US regulatory requirements. The study utilizes mathematical modeling of the cooling system using heat transfer, pump laws, and boiling analysis to set limits to the cooling system and predict performance changes.

Toward Material Efficient Vehicles: Ecodesign Recommendations Based on Metal Sustainability Assessments

Abstract Current End-of-Life Vehicle (ELV) recycling processes are mainly based on mechanical separation techniques. These methods are designed to recycle those metals with the highest contribution in the vehicle weight such as steel, aluminum, and copper. However, a conventional vehicle uses around 50 different types of metals, some of them considered critical by the European Commission. The lack of specific recycling processes makes that these metals become downcycled in steel or aluminum or, in the worst case, end in landfills. With the aim to define several ecodesign recommendations from a raw material point of view, it is proposed to apply a thermodynamic methodology based on exergy analysis. This methodology uses an indicator called thermodynamic rarity to assess metal sustainability. It takes into account the quality of mineral commodities used in a vehicle as a function of their relative abundance in Nature and the energy intensity required to extract and process them.

Integrating Life Cycle Sustainability Assessment Results Using Fuzzy-TOPSIS in Automotive Lightweighting

Abstract This article presents the application of the Life Cycle Sustainability Assessment (LCSA) methodology for integrating environmental, economic, and social assessment results by the direct application of Fuzzy-Technique for Order of Preference by Similarity to Ideal Solution (TOPSIS). The aim of this work is to test the applicability of LCSA methodology as a potential tool to support the design phase, providing solutions tailored to its application in the automotive sector. To validate the proposed procedure, two alternative design solutions for a car dashboard are used as case study. In response to the need of methods and tools for evaluating and comparing sustainability of alternative design solutions, LCSA is seen as one of the most promising method, but which needs further testing with real cases to solve some methodological challenges.

Investigation on Underhood Thermal Analysis of Truck Platooning

Abstract This paper presents a combined aero-thermal computational fluid dynamic (CFD) evaluation of platooning medium duty commercial vehicles in two highway configurations. Thermal analysis comparison is made between an approach that includes vehicle drag reduction on engine heat rejection and one that does not by assuming a constant heat rejection based on open road conditions. The paper concludes that accounting for aerodynamic drag reduction on engine heat load provides a more real world evaluation than assuming a constant heat load based on open road conditions. A 3D CFD underhood thermal simulations are performed in two different vehicle platooning configurations; (i) single-lane and (ii) two-lane traffic conditions. The vehicle platooning consists of two identical vehicles, i.e. leading and trailing vehicle. In this work, heat exchangers are modeled by two different heat rejection rate models.

Aging Effects of Catalytic Converters in Diesel Exhaust Gas Systems and Their Influence on Real Driving NOx Emissions for Urban Buses

Abstract The selective catalytic reduction (SCR) of nitrogen oxides seems to be the most promising technique to meet prospective emission regulations of diesel-driven commercial vehicles. In the case of developing cost-effective catalytic converters with comparably high activity, selectivity, and resistance against aging, ion-exchanged zeolites play a major role. This study presents, firstly, a brief literature review and subsequently a discussion of an extensive conversion analysis of exemplary Cu/ and Fe/zeolites, as well as a homogeneous admixture of both. The aging stages of SCR catalysts deserve particular attention in this study. In addition, the aging condition of the diesel oxidation catalyst (DOC) was analyzed, which influences the nitrogen dioxide (NO2) formation, because the NO2/nitrogen oxides (NOx) ratio upstream from the SCR converter could be identified as a key factor for low temperature NOx conversion.

Onboard Natural Gas Reforming for Heavy Duty Vehicles

Abstract Powertrain simulations and catalyst studies showed the efficiency credits and feasibility of onboard reforming as a way to recover waste heat from heavy duty vehicles (HDVs) fueled by natural gas (NG). Onboard reforming involves 1) injecting NG into the exhaust gas recycle (EGR) loop of the HDV, 2) reforming NG on a catalyst in the EGR loop to hydrogen and carbon monoxide, and 3) combusting the reformed fuel in the engine. The reformed fuel has increased heating value (4-10% higher LHV) and flame speed over NG, allowing stable flames in spark ignition (SI) engines at EGR levels up to 25-30%. A sulfur-tolerant reforming catalyst was shown to reform a significant amount of NG (15-30% conversion) using amounts of precious metal near the current practice for HDV emissions control (10 g rhodium). Engine simulations showed that the high EGR levels enabled by onboard reforming are used most effectively to control engine load instead of waste-gating or throttling.

Assessing Road Load Coefficients of a Semi-Trailer Combination Using a Mechanical Simulation Software with Calibration Corrections

Abstract The study of road loads on trucks plays a major role in assessing the effect of heavy-vehicle design on fuel conservation measures. Coastdown testing with full-scale vehicles in the field offers a good avenue to extract drag components, provided that random instrumentation faults and biased environmental conditions do not introduce errors into the results. However, full-scale coastdown testing is expensive, and environmental biases which are ever-present are difficult to control in the results reduction. Procedures introduced to overcome the shortcomings of full-scale field testing, such as wind tunnels and computational fluid dynamics (CFD), though very reliable, mainly focus on estimating the effects of aerodynamic drag forces to the neglect of other road loads which should be considered.

Improving Hole Expansion Ratio by Parameter Adjustment in Abrasive Water Jet Operations for DP800

Abstract The use of Abrasive Water Jet (AWJ) cutting technology can improve the edge stretchability in sheet metal forming. The advances in technology have allowed significant increases in working speeds and pressures, reducing the AWJ operation cost. The main objective of this work was to determine the effect of selected AWJ cutting parameters on the Hole Expansion Ratio (HER) for a DP800 (Dual-Phase) Advanced High-Strength Steel (AHSS) with s0 = 1.2 mm by using a fractional factorial design of experiments for the Hole Expansion Tests (HET). Additionally, the surface roughness and residual stresses were measured on the holes looking for a possible relation between them and the measured HER. A deep drawing quality steel DC06 with s0 = 1.0 mm was used for reference. The fracture occurrence was captured by high-speed cameras and by Acoustic Emissions (AE) in order to compare both methods.

Development of a Catalytic Converter Cool-Down Model to Investigate Intermittent Engine Operation in HEVs

Abstract Catalytic converters, a primary component in most automotive emissions control systems, do not function well until they are heated substantially above ambient temperature. As the primary energy for catalyst heating comes from engine exhaust gases, plug-in hybrid electric vehicles (PHEVs) that have the potential for short and infrequent use of their onboard engine may have limited energy available for catalytic converter heating. This article presents a comparison of multiple hybrid supervisory control strategies to determine the ability to avoid engine cold starts during a blended charge-depleting propulsion mode. Full vehicle and catalytic converter simulations are performed in parallel with engine dynamometer testing in order to examine catalyst temperature variations during the course of the US06 City drive cycle. Emissions and energy consumption (E&EC) calculations are also performed to determine the effective number of engine starts during the drive cycle.

Simulation Study on Influence of Environmental Temperature on Current-Carrying Capacity of Automotive Electrical Connector

Abstract The purpose of this article is to reduce the adverse effects of temperature rise on the electrical connector, reduce the failure risk of electrical connector due to the mismatch of current-carrying capacity selection, and improve the service life of the electrical connector. This article takes a certain type of vehicle electric connector as the research object. An accurate contact pair model of the electrical connector is established by SOLIDWORKS software. The force and thermoelectric coupling simulation analysis of the 3D solid model with reasonable load and boundary conditions was carried out by ABAQUS software. The results show that the insertion force and positive force of the electrical connector terminal are in line with the values specified in the standard.

Analysis of Evaporative and Exhaust-Related On-Board Diagnostic (OBD) Readiness Monitors and DTCs Using I/M and Roadside Data

Abstract Under contract to the EPA, Eastern Research Group analyzed light-duty vehicle OBD monitor readiness and diagnostic trouble codes (DTCs) using inspection and maintenance (I/M) data from four states. Results from roadside pullover emissions and OBD tests were also compared with same-vehicle I/M OBD results from one of the states. Analysis focused on the evaporative emissions control (evap) system, the catalytic converter (catalyst), the exhaust gas recirculation (EGR) system and the oxygen sensor and oxygen sensor heater (O2 system). Evap and catalyst monitors had similar overall readiness rates (90% to 95%), while the EGR and O2 systems had higher readiness rates (95% to 98%). Approximately 0.7% to 2.5% of inspection cycles with a “ready” evap monitor had at least one stored evap DTC, but DTC rates were under 1% for the catalyst and EGR systems, and under 1.1% for the O2 system, in the states with enforced OBD programs.

A Wind-Tunnel Investigation of the Influence of Separation Distance, Lateral Stagger, and Trailer Configuration on the Drag-Reduction Potential of a Two-Truck Platoon

Abstract A wind-tunnel study was undertaken to investigate the drag reduction potential of two-truck platooning, in the context of understanding some of the factors that may influence the potential fuel savings and greenhouse-gas reductions. Testing was undertaken in the National Research Council Canada 2 m × 3 m Wind Tunnel with two 1/15-scale models of modern aerodynamic tractors paired with dry-van trailers configured with and without combinations of side-skirts and boat-tails. Separation distances of 0.14, 0.28, 0.49, 0.70 and 1.04 vehicle lengths were tested (3 m, 6 m, 10.5 m, 15 m, and 22.5 m full scale). Additionally, within-lane lateral offsets up to 0.31 vehicle widths (0.8 m full scale) were evaluated, along with a full-lane offset of 1.42 vehicle widths (3.7 m full scale). This study has made use of a wind-averaged-drag coefficient as the primary metric for evaluating the effect of vehicle platooning.

Technological Stability of the Liner in a Separable Metal Composite Pressure Vessel

Abstract The article considers one of the possible mechanisms of loading the solidity of a cylindrical metal composite high-pressure vessel (MC HPV). This mechanism manifests itself as delamination of a thin-walled metal shell (liner) from a more rigid composite shell causing local buckling. A similar effect can be detected in the manufacturing process of MC HPV, when the composite shell is formed by winding with tension a carbon fiber-reinforced plastic tape on the liner. Pressure transfer from the composite shell to the liner is carried out by the method of temperature analogy, that is, by cooling the composite shell, thermally insulated from the liner. To solve the problem of externally confined liner local buckling an approach is proposed, which is based on three points: the introduction of local technological deviations inherent in actual structures, the determination of the general stress-strain state, and a real-time deforming.

Modeling and Analysis of a Heavy Vehicle with Self-Steering Axle

Abstract Commercial vehicles often incorporate self-steering axles to meet the axle load requirements while providing improved maneuverability, reduced off-tracking, and reduced tire and pavement wear. Market forces promote the design of more efficient self-steering axle products with reduced weight and more features. Manufacturers also work to differentiate their products through unique designs and new concepts. Traditional design methods for self-steering axles include empirical and trial-and-error methods to set the steering mechanism design parameters based on known design baselines and prior experience. For innovative new concepts that are too far from the traditional designs, it is desirable to have alternative ways for evaluating the expected performance. This article introduces a reduced-order model that allows the rapid analysis of the steering dynamic behavior of self-steering axles.
